Bosch Common Rail Injector Rebuild: Symptoms, Diagnostics and Test Bench Verification

Bosch common rail injectors work at pressures of up to 1600 to 1800 bar with tolerances measured in micrometres. It is no surprise that after several hundred thousand kilometres, or much earlier after contaminated fuel, they start to lose performance. In most cases you do not need to buy a set of new injectors: a professional rebuild restores the original injection characteristic. At Diesel Serwis in Gliwice we do it with test bench measurement.

Bosch injector types we service

Bosch solenoid common rail injectors are usually marked with numbers beginning with 0445110 and 0445116, while piezo injectors carry 0445115. They differ in control valve design but share one trait: very high sensitivity to fuel cleanliness. Before sending or bringing injectors, give us the number from the body and we will confirm that a rebuild is possible.

Symptoms of worn injectors

  • Black or bluish smoke from the exhaust and harsh, loud engine operation.
  • Rough idle and jerking during acceleration.
  • Loss of power and higher fuel consumption with no other visible cause.
  • Hard starting on both cold and warm engines.
  • ECU faults relating to injection correction on a specific cylinder.
  • Engine oil diluted with fuel – a dangerous sign of a leaking injector.

Diagnostics: how do we know which injector is at fault?

The first step is a return flow (leak-off) test showing how much fuel flows back through the injector to the tank. Excessive return flow indicates wear of the control valve or seat. The injectors are then tested on the bench at several operating points: full load, part load, idle and pilot injection. Measured quantities are compared with manufacturer tolerances. A deviation beyond the limit qualifies the injector for rebuild.

Table: what we test on the bench

Operating pointWhat we assessEffect on the engine
Full loadMaximum fuel quantityPower and smoke
Part loadQuantity repeatabilitySmoothness, consumption
IdleSmall quantity, stabilityEven idling
Pilot injectionMinimum quantityRefinement, noise
Return flowInternal tightnessStarting, oil dilution

The injector rebuild process

  1. Disassembly and ultrasonic cleaning in conditions that ensure cleanliness.
  2. Microscopic inspection of the nozzle, needle, seat and control valve.
  3. Replacement of worn parts – nozzles, valves, shims and seals.
  4. Shim selection and lift setting to achieve the correct characteristic.
  5. Final bench test and a report with results for each injector.

Correction codes after installation

Many engines require injector correction codes (IMA, C2I) to be entered into the ECU after installation. This lets the control unit compensate for small differences between cylinders. With each set we provide data for correct coding, which helps avoid uneven running after the rebuild.

When is a rebuild not possible?

There are cases where an injector cannot be repaired: a cracked body, permanent seat damage, heavy corrosion after water ingress or mechanical damage after seizure. We always tell the customer after diagnostics and never carry out any work without their consent.

How to prevent injector failures

Change the fuel filter according to the manufacturer schedule, refuel at trusted stations and never run the engine on the reserve. Drain the water separator if the vehicle has one. Good fuel and a clean supply system significantly extend the life of injectors and the high-pressure pump.

FAQ

Do I need to rebuild the whole set of injectors?

We usually recommend rebuilding the full set because injectors wear similarly. We decide after bench testing each unit.

Do injectors need coding after a rebuild?

On many engines, yes. IMA or C2I correction codes are entered into the ECU, and we supply the data needed for coding.

What causes engine oil to be diluted with fuel?

Most often a leaking or stuck injector that delivers fuel to the cylinder outside the injection phase. It needs prompt diagnostics.

Can I send injectors by courier?

Yes. Pack them in a rigid box, cap the tips and include a description of the symptoms. Call us beforehand to agree on the details.
